That was a bit of a mouthful...

I have been using an XTR 9 spd rear mech on my Salsa El kaboing 26" for a couple of years here in AZ. I like to ride tough techy rocky stuff, and I have been amazed at only trashing one rear mech so far. That was almost 2 years ago now. I started to get some chain skipping off the lower pulley a few weeks back, and when I looked at the pulley wheel it was very worn.

I replaced it as soon as I could with an older XT wheel from an old mech I had, but I had suffered some more off-wheel chain shenanigans in the meantime. Irritating but not a ride-ender. This replacement was hardly worn, and the exact same size as the old one.

A couple of rides into the new wheel, I started to get the same thing, and so I changed the pulley wheel again, this time for a brand new one from the LBS. When I was changing them out this time tho, I noticed a lot of wear on the inner mech plate where the chain had jumped off the wheel and rubbed the metal. In one place the edge of the plate is almost knife-edged. This had the effect of increasing the clearance between the edge of the chain and the plate, thus making it easier for the chain to skip off the wheel again in bouncier terrain, then exacerbating the problem by wearing the metal down more each time this happened.

In addition to this, the chain jumping off the pulley was pushing the wheel itself sideways on the bearing, just a little, but enough to further increase the chain/plate clearance, making it even easier for the chain to jump off. This was fast becoming a lose/lose situation!

I have bought a used mech on ebay to cannibalise for parts, which I am waiting for, and today in order to ride, I took off the mech again and moved the pulley wheel back to the center of the bearing, and wrapped the worn parts of the plate with a little electrical tape just to act as a buffer to the chain skipping off the wheel. A temporary measure, but it works!
 
sounds like your hanger is a bit tweaked out.. and/or the chain/cassette worn out... and or cable stretch... and or twisted derailleur cage... and if the wheel is moving then the bearings are toast or need to be tightened if cup and cone.

also sounds like you jst have a worn out derailleur... might be time for an all out tune up on the bike. ?

I've used derailleurs with teeth really worn and they shifted fine for the most part.

None of the above! Hanger is fine, I check that almost every ride, chain/cassette only a month old, I just changed the derailleur cable for a teflon lined one that is great, I just did a full hub service on my Mavic Crossmax with new bushings and bearings from the hub doctor, but that was not the issue anyway, (I was talking about the jockey wheel), and the cage is all good except for the wear I mentioned. That was the point. It is something I had not previously encountered, and I find it interesting that such a small amount of wear can cause such a broad impact. I tune my bike constantly, just finished changing out all the bearings in the suspension pivots too, I just missed this one (not so) little thing!

need pictures.. something isn't right with your description...

guessing you're talking about the dust cover on the jockey wheel that is getting damaged? thing is there shouldn't be a way for the chain to even get close to hitting it without something very very wrong (or worn) ... there just shouldn't be enough room for the chain the jump off and slide down between the cage and the jockey wheel. .. what yr derailleur?

It's an XTR top normal 970/971. Bought 2 years ago. I will take a picture of the wear on the plate next time I take it off. The reason the chain jumped off the first time was because of the wear to the original pulley wheel. Then that caused the wear on the inside of the mech plate, which allowed the chain to jump off again and then move the pulley wheel outwards on the bearing slightly, making the whole problem even worse. That is the only explanation I can think of.

Update after a few rides in chunk: Still working! Amazing what a few inches of well-placed tape will do! Still waiting for my parts to do a proper job...
