I'm tearing down my sons frame (steel) for fresh powder coat and noticed the lower headset cup came out too easy. It does not look out of round to the naked eye. I think if some fresh powder gets in it may take up the gap but I'm sure there is a rear repair that can be performed. I was thinking of knurling the lower cup as a quick and cheap fix. Does the mounting area inside the headtube have to be fill with a skim coat of brass and reamed to do it right? Just a guess on my part

x2. Loctite makes a whole slew bearing retainer compounds exactly for this sort of thing (well, actually to glue bearings into egg'ed out bores - but its the same basic problem.) 609 is the general purpose one and should fix you right up.
